It is great that the power armor causes an increase in inventory size.
However, when you switch from Mk1 to Mk2, your inventry size drops back to normal in between. Everything in the extra slots gets dropped: in my case this was all the cool stuff I had taken out of my power armor, some of which landed on a belt and got whisked away into the depths of my factory!
From a realism perspective it makes sense that you can only carry extra stuff when you are actually wearing the armor. But from a gameplay perspective it is simply an annoyance to have to put down a chest and offload stuff in it just while you switch armors. Some players carry several suits of power armor with different loadouts. If you have to clear your inventroy between each switch then this will be very annoying.
In practice, nobody is not going to wear power armor once they have researched and built it: apart from the few moments while switching suits. So there is no gameplay reason why the size increase should not be permanent.
In Factorio, gameplay trumps realism (otherwise, why can I carry 100 iron plates in one slot, but only one pistol???) so there is a good reason to make the inventry size increase permanent.

Well, it leaves out moments, when you die in multiplayer; for example. So I'm not for permanent increase.
But you point to a problem, which is seem to be quite important. But I've currently no idea to improve it.

If you directly replace the old armor with the new one without taking the old armor off first there is no gearsplosion, it's only really a nuisance in mods where one armor upgrades to a more advanced armor - you can't do the upgrade without removing the armor. In vanilla you have no reason to remove armor.

At least your stuff is dropped. when your inventory size changes by way of modding (between saves) everything in the area that is removed is just deleted.
